Title: Hardcast sizing for KKM?

For those of you with a KKM barrel that reload, what size are using? .401? I plan to order some powder coated hardcast soon.

.401" (advertised) is a good starting point. If that size causes leading, up the size. Unless you slug your barrel, anything else is just a guess.

As stated, you need to slug your barrel.

But, with coated, proper bullet fit (to reduce gas cutting) really isn't necessary.

I wouldn't say "isn't necessary". Although it is less necessary. Coating the bullet only makes it less of a factor, although it doesn't address efficiency. If a bare lead bullet is used (with proper lube), a proper bore seal negates the need for coating. Bullet coatings offer an ablative protection, rather than the contaminant protection of lubes, or the (temperature) resistive protection of copper. A proper fit bullet is ideal, but only to the extent of your expectations.

"Coated" allows handloaders to be sloppy with bullet fit :)

I think "sloppy" is a stretch. More like oversize golf clubs for old farts. It allows a little easier reach to the sweet-spot, with less precision.

If you want good results, slugging the bore is easy compared to burning a bunch of powder and primers chasing problems.  Chances are you KMM barrel will slug .400", but just grab a soft lead fishing sinker and a dowel and check it.

I have my STAR Sizer set up with a 0.4015" sizer and my cast bullets have proven to work very well in my S&W's factory and aftermarket 40S&W barrel and both the Glock 20 and 29 with factory and aftermarket barrels from Storm Lake...
Use to use Red Zambini lube from Rooster Labs for years but that company is gone, now I'm using White Label Carnauba Red lube rated at 2700 fps +   The price and performance makes it very useable...

I have thought about the ploy powder paint process, but haven't used it yet...

I size .401+ after poly coating, and have great results in all my guns.

I use White Label BAC, but will switch to Carnauba Red because it is harder and doesn't come off if bullets are stored loose in bulk.
